I experience this on all filaments. Prusa or not 🙁 if I remove the filament sensor it’s much better. Was not this way the first 3 months, just started like this after nozzle change, so most likely it’s a flow problem.

I don't use a filament sensor, but there's only a few places for the filament travel to be snagging on it's way to the nozzle. I would inspect both ends of the bowden tube, and the PTFE tube in the heatbreak. I use a drill bit to lightly chamfer the ends of the tubing before reinstalling.

The tube looked good now, but I did not see the chamfer last time, so it may have been installed the wrong way when I had the problem,l. Haven’t clicked or grind after fixing this morning.

I’ll try autotuning to see if the wholes stop forming.

Yes the chamfered end goes down into the heatbreak, and that could've been causing the flow issues.

I usually just print a big flat square for dialing in my z axis. I'm not entirely sure what is happening on yours, but after messing with the hotend repeatedly it would be a good idea to check that the x axis rods are not twisted. I use a square sitting on the print bed to see if the rods are twisted, and you can adjust them by hand. Mine were quite a bit out of alignment.

I did a temperature tower before tweaking, it failed on 220, but was nice around 200.
I'll try print againt and print a benchy tomorry.

The purple object was after I changed my nozzle, and it has similar problems to yours. What it ended up being was my z height was way too high, and after dialing it in lower everything was great. I used this file rather than printing an entire benchy, and it only takes a few minutes. After tweaking with the Z value, and added 5 degrees to the printing, it prints nice for 4-5 hours, before it suddenly clogs.

I'll try changing to a 0.6mm nozzle, to see of it persist there.
I'm investigating what it can be now by test printing a benchy.

I'm starting a new thread. I think this was solved with: 
 - Lower Z-axis
 - Adding bondtech G-code to PrusaSplicer
 - heatbreak was mounted too loose, so nozzle did touch heater. Now has 0.5mm gap, as needed.

Now it prints flawless untill it clogs, so I though about making a new post, and linking to this for history.

Yeah, twice. No residue from cold pull or peeking. It all looks fine 🙁 
It just suddenly fails after 30 min, 5 hours. Quite randomly. So most likely a heater/nozzle problem.

Will try new nozzle now, so I've changed alle the components.

I've removed the filament sensor and changed all the tubes, but no avail 🙁

I'll change the nozzle to a new one, and try recompressing the bowdn tube 🙂
I think it must be a build up, or something, can't see what else it can be.
